In the field of metal matrix composites (MMC) obtained by thermal spray and powder metallurgy, the use of core-shell powders is gaining interest, thanks to the great versatility of this approach and the possibility of creating materials with unique and controlled properties. In this study core-shell Ni-Al2O3 powders have been obtained by thermal oxidation of a pure aluminium layer deposited onto a commercial gas atomized nickel feedstock. 50 nm up to 500 nm thick aluminium layers have been deposited by using an own-developed magnetron-sputtering (MS) apparatus in which the MS source is placed in the centre of a rotating drum containing the powder feedstock. The influence of the main process parameters on the MS coating on the powders have been described in this article. The produced particles have been then used as feed-stock powders to produce composite coatings via a cold-spray process. Microstructural and mechanical investigation have been carried out on deposited coatings and compared with Ni-Al2O3 coatings obtained with different cold spray powder feed-stocks such as blended and mechanically alloyed.
